A bucket hat is made of a crown panel, side panels and a brim, and small changes in angle make a big difference. A 6 cm downturned brim gives a streetwear silhouette, while a 4 cm brim reads as classic fisherman. Wide-brim sun hats go to 8 or 9 cm and need internal stiffening to hold shape.

Fabric options include 240 to 300 GSM cotton twill for everyday strength, 180 GSM ripstop nylon for packable outdoor styles, 8 wale corduroy for autumn collections, and 380 GSM terry cloth for beach and resort lines. Brims are stiffened with rows of stitching, a fused interlining or a plastic insert, depending on how structured you want the finish.

Details such as eyelets for ventilation, chin cords with toggles, inner sweatbands and reversible construction can be added without changing the minimum. For reversible hats we pair two fabrics and sew an invisible seam at the brim edge so either side wears cleanly. We always confirm a sample for proportion before cutting bulk, because a hat that is a few millimeters off in crown height looks wrong on a head.

Shape-holding brims

Stitched rows, fused interlining or inserts keep the brim at the angle you specify, even after being crushed in a bag. We test samples by flattening and re-shaping them to check recovery.

Reversible builds

Two fabrics or two colors are sewn into a single hat so it wears both ways. Edges are topstitched flat so the join does not feel bulky or catch on hair.

Ventilation and fit

Metal or stitched eyelets on the crown allow airflow, while internal cotton sweatbands wick moisture. A draw cord or adjustable toggle under the chin helps keep hats on in wind.

Packable nylon options

Lightweight ripstop hats fold into a pocket or bag and spring back without permanent creases. They suit hiking, festival and travel brands that want a product easy to carry.

The crown front and the brim underside are the most popular spots for embroidery. We digitize your logo for twill with a clean outline and fill stitch, adding a backing so it does not pucker on the angled panel.

Ripstop and polyester hats accept sublimation across the whole crown and brim, giving the bold patterns streetwear buyers want. For cotton, we can print on cut panels before sewing, so the artwork lines up at the seams.

Durability

Care & durability

Cotton twill and corduroy hats can be hand washed or machine washed on a cold gentle cycle, then air dried on a rounded form to keep the crown shape. Nylon hats can be wiped or washed and dry within minutes.

Brims are stitched, not just glued, so they hold shape through repeated crushing and washing. Embroidery is tested for fraying on the brim edge before dispatch, and thread is selected for sun and chlorine resistance where relevant.

Yes. We can sample a short and a long brim, or run both in bulk. Each has a different pattern, so they count as separate styles for minimums. We suggest comparing them on a head before deciding.

Bucket hats are usually sized S/M and L/XL. We can also add a hidden elastic or cord at the back of the crown for adjustability. Fully fitted sizes in 1 cm steps are possible but raise the minimum per size.

It uses two fabrics and extra sewing, so unit cost is higher than a single-layer hat. Many buyers accept this because they get two designs in one product, which can justify a higher retail price.

Yes, when the brim has stiffening behind the stitching. We run test embroidery on the brim layer, and use a lighter stitch count so the brim does not warp. Thread color is checked for fading under strong sun.
